The Aurora facility has been systematically working through a consolidation project in which sub-assemblies have been brought closer to point of use on main assembly lines to reduce WIP inventory, decrease quality loop feedback and increase flexibility of manpower between main line and sub operations.
These assembly areas have been completed and set up already, however there is an efficiency improvement not realized yet on buffer sizing and forklift efficiency
in addition to the original gains. These sub-assembly areas feed multiple assembly lines with various product requirements depending on market demand.
It is believed that additional gains can be seen from buffer rationalization and movement efficiency with further emphasis on utilizing the output in future assembly areas.
The team project used Arena software in order to create a simulation model to determine optimal buffer sizes for subassembly stations in order to prevent mainline from material starving.
Estimated savings done in Inventory and Idle costs were around $130, 000/ year
